Inconsistent bottle positioning, an uncalibrated or dirty label sensor, incorrect label tension, unstable conveyor spacing, or running faster than the machine's tested stable speed.
Check and correct bottle guides and grip pressure; clean and recalibrate the sensor; adjust label tension to the manufacturer's recommended range; verify consistent bottle spacing; reduce speed to the last confirmed stable rate. Uneven or tapered bottle surface, incorrect label tension, improper speed, poor pressing roller adjustment, unsuitable label material, or a wet/oily bottle surface.
Match the machine and label design to the bottle's actual shape; re-tune tension and speed; inspect and adjust the wrap belt or pressing roller; switch to a more suitable label film; add a drying step before labeling if surfaces are wet or oily. Dust or oil on the bottle surface, poor label material, wrong labeling angle, insufficient pressing, a highly curved bottle surface, excessive speed, or static electricity — especially common with transparent "no-label look" film.
Clean bottle surfaces before labeling; choose label film and adhesive suited to the bottle's curvature; adjust the application angle and pressing mechanism; slow down slightly; add anti-static measures in dry environments. The most common cause is using a standard mark-detection sensor on transparent labels, which have no visible mark for it to read. Other causes: a dirty or misaligned sensor lens, incorrect sensor sensitivity setting, or a label roll with inconsistent gap spacing.
For transparent or clear labels, confirm the machine uses a gap-detection photoelectric sensor, not a mark sensor. Clean the sensor lens regularly, re-calibrate sensitivity after any label material change, and check the label roll itself for manufacturing defects if detection remains inconsistent across a single roll.
Sensor timing errors (related to Problem 4), label backing paper stuck or jammed, worn label dispensing edge, or bottle spacing that's inconsistent with the machine's programmed cycle timing.
Verify sensor detection is working correctly first — most skipped labels trace back to a detection failure rather than a mechanical fault. Check the label dispensing edge for wear or debris, confirm the backing paper path is clear, and verify bottle spacing matches the machine's configured cycle.
Bottle guides set too wide or too narrow, grip or rotation pressure inconsistent, or — most fundamentally — a bottle that's too small, light or unstable for the machine's original design (common with vials and small containers on upright conveyor systems).
Adjust guides and pressure to match the exact bottle dimensions. For genuinely unstable small containers like vials and ampoules, an upright design will keep struggling regardless of adjustment — a horizontal labeling machine that labels containers lying down is the correct fix, not a workaround.
Insufficient pressing during application, incompatible adhesive for the bottle's surface material or temperature, bottle surface contamination (oil, moisture, dust) at the point of labeling, or storage/handling conditions after labeling that exceed the adhesive's rated range.
Verify pressing mechanism pressure and condition; confirm the label adhesive is rated for your specific bottle material and any temperature extremes in storage or transport; add a surface cleaning step if contamination is a factor; test the labeled bottle under your actual storage and shipping conditions before full production.
Sensor fault triggering a safety stop, label roll running out or jamming, bottle jam at the infeed or labeling station, mechanical wear on a moving component, or an electrical/PLC fault.
Check the control panel or HMI for an error code first — most modern machines report the specific triggering sensor or fault. Clear any physical jam, replace the label roll if empty, and inspect wear parts (belts, rollers, bearings) on the reported subsystem. If the fault recurs without a clear physical cause, it's time to contact the manufacturer's engineering support rather than repeatedly resetting the machine.
Daily: clean sensors and label application area; check for label roll alignment
Weekly: inspect wrap belts and pressing rollers for wear; verify accuracy on a test run
Monthly: check conveyor belt tension and alignment; lubricate moving parts per the manual
After every product changeover: re-verify sensor calibration, tension and speed settings — don't assume the previous product's settings carry over cleanly
Keep a spare parts stock for high-wear components (belts, rollers, sensors) so a failure doesn't stop production while parts are sourced
